About an hour and a half and much cussin' later. The 1/4" ply is so flimsy that I had to put some supports in to keep it from bowing.
Almost all of this space will be filled with foam. This is about 4 cu.ft. The front seat will be filled too. Much overkill, about 450-500 lbs of flotation. See the presents from the tree?
I used the (new) random orbit sander with 40 grit paper to grind off the flab from the bottom panels.Some of the spot you see between the side panel and the bottom is epoxy. This was as close as I could get to getting the panels to mate. I busted a lot of tripple wire stitches to crank it that close. In doublespeak this is Stressed Monocoque construction. The gap looks bigger than it really is, about 3/16" from panel to panel.
This is a little better view of the joint. As you can see, most of the angled area is really part of the bottom panel. The thinner greyish line, near the side wood, is the epoxy puttied gap.
